Tricky if it has to be free. Been down this road a lot of times when i was in flash development. I use Camtasia, imo its the best of all such softwares, but its not free.

Fraps is worth every penny in my opinion, fullscreen capturing with hardly any performance drop. I too have been down this road and have never found anything better than this, sometimes you just have to put your hand in your pocket. Check my channel, these were all recorded using Fraps:-

I personally like Bandicam.  The demo is free and lets you capture as much as 10 minutes of audio / video.  You can even rig it to capture video with a hotkey so that at the 10min mark you just press the hotkey twice (1x to end 1x to start again) and voila, you've got another 10 minutes.  then you can just splice the clips together.

The downside is that you get a "bandicam" watermark on playback.
